Can we talk about those firebox door hinges that always sag...
I had to rehang a boiler door on a 40-year-old Cleaver-Brooks last week and the hinge pins were so bent they barely slid out. Why don't more guys just replace the pins instead of shimming the whole assembly with washers?

Yeah, that sagging door issue is all too common. I've had to do the same thing on old Cleaver-Brooks boilers more times than I can count. The pins get worn down and bent from years of heat and slamming, and nobody bothers to replace them because it's easier to just stack washers under the hinge. But the real fix is to pull those pins, hit them with a wire wheel, or just buy new ones from a boiler parts house. They're cheap, usually less than ten bucks. I also drill out the hinge knuckles a hair and put in a slightly thicker pin if the old hole is ovaled out. That stops the sag for good.

Is it really that big of a deal? A little sag never killed nobody.

You know, I used to be the guy stacking washers under the hinge (guilty as charged) but your method of drilling out the knuckle and upsizing the pin totally makes more sense now that I think about it.
