Spent a whole shift chasing a phantom sand mold leak
We were pouring a simple gray iron bracket yesterday, nothing fancy. The mold looked perfect, but metal started seeping out this tiny, hairline crack we all missed. Instead of a quick fix, it took us four hours to cool, break out the casting, clean the flask, and start over from scratch. My buddy Mike kept saying, 'It's gotta be right there,' while we poked at the sand with flashlights. We finally found the issue, a barely-there seam in the cope that let just enough heat through. Anyone else ever lose half a day to something that looked totally solid?

Oh man, those hairline cracks are the worst. I've started running a thin wire along the parting line before closing up, just to feel for any gaps. Catches those sneaky ones you can't see.

Ugh, tell me about it. I had one last year that was so small it only showed up when the sun hit it just right, like a tiny shiny line. Drove me nuts until I mixed up some super thin epoxy and just let it wick in there. Sometimes you gotta just walk away for a minute and come back with fresh eyes, you know? That's when you spot the problem.
